Gonna be tough to find 180gr 9mm bullets...
For the COF's at bigger 3gun matches, the extra sight radius of the 6" pistol will be handy on all the little steel targets that are being used at 20+ yds. As far as bullets go, its going to depend on what exactly you want out of it. Since there isnt a power factor at most 3gun matches, you can truly use whatever feels best to you, knocks down targets and cycles the gun reliably. And, the lighter bullets are usually a little cheaper.

Pocket-less, stiff vest (unless its cold) and flip-flops. Nothing quite as satisfying as beating all the "tacticool" guys (most of whom do NOT wear that attire everyday) in your flip-flops. And bottoms (almost always Carhartt pants) that will accept my Wilderness belt and snug-fitting shirt to avoid tangles.

Sounds pretty awesome and similar to an archery league I used to shoot except that we used real arrows with blunt/flat points/tips (not really a "point" if its blunt...).

You could certainly have someone create a custom kydex holster for you, but plenty of folk use the CR for Open 3G. Biggest issue would be going prone with pistol on. Use lock if needed to feel more secure; doesnt add much time (in grand scheme) to flick lock off when transitioning firearms.

My pistol had a 6" tube and Im using 4.6gr of Solo under a Precision 185 at 1.18 oal. Makes about 169 for me.

No, made the bolt handle stem a little longer so that it would push in a little further and stay put.

If firing pin spring is appropriate, it shouldn't be an issue.

Seems to be an issue with the design. Mine is the same way. One thing I noticed with mine was that when the bolt is closed, I can push the handle in a touch further than I can when the bolt is locked open/back. I had briley relieve the material on the bolt/carrier end of the handle so that it would clear the receiver a little better, and that seems to have helped keep the handle seated a bit better.
Seems that a slightly oversized stem with a bit more interference fit would be a great solution.

Im not super in-the-know on this topic, I feel like someone used to make a 164-ish mm tube and that was the reason for 7mm basepads...

As you already questioned, if they are .45 mags, the walls will be too wide to let .40 feed correctly. Grab a few .45 rnds and see if they fit. Easy way to know for sure. If they are .45 mags, you would most likely be better off leaving them as they are. They wont carry the premium price of 9mm and .40 mags, but there is still a demand for them, and you wont risk turning them into garbage.

I got the 9mm tubes I ordered back in early Dec. about a month ago. Backorder lasted about 5-6 wks with Dawson, but I think I was on the front end of the rush.

Ive never personally experienced the "dud" issue, but have seen/heard some stuff that led me to believe it might not have the very best QC. But, that didnt seem to be the question from the OP...

Manufacturers dont generally deal to the actual stores or individuals most of the time. Generally, they would sell to one of the fewer than 10 big wholesalers and then the wholesalers would get stuff to customer outlets.

Sure. Some have said that over time, steel cases are harder (literally and figuratively) on an extractor, but I believe it would take 10's of thousands of rounds to realize any difference between steel and brass. Main thing is cleaning chamber of lacquer and whatever other coatings they put on the steel to make them feed better, etc.
