Are you sure the top round is not sliding forward in the magazine and not allowing the mag to drop free? Had that problem where the bullet would be just far enough forward for the mag to not drop.
Tried cutting coils to reduce the pressure on the rounds in the mag as the slide moves forward loading the round into the chamber. Hopefully when the round slides out of the magazine into the chamber it is not pulling the next round just far enough forward that it keeps the mag from dropping free.
Difficult situation to resolve.

Use a strainer and fill it with brass. Spray with one shot, shake spray again and you are ready to load.

Same problem with .400 180 grin Bayou bullets. Must just be the profile of the bullet and I have tried many different OAL's. Went to barrel gauging and then checked in the case gauge. I just made a mental note to myself and only throw out the ones that are excessive.
All have functioned in my SV 40

Use a French fry metal strainer. Put in a hundred or so cases and spray( one shot), shake them up and spray again and you are good to go. Works great

I have two Dillon case gauges in .40 cal. One the cartridge fits right in and the other does not. Go figure.

I would go with a .40 or .45. A 9mm in single stack may need a lot of work to get it working properly. Especially the mags.

I had a problem similar to that awhile ago. The ogive on the bullet was a little different and had to be seated a little deeper and once that was done the cartidge just fell into the case gage. Try seating a few rounds a little deeper or compare the new with the old.
The problem I encountered was with 185gr zero bullets. Apparently they went to a new die and I just had to adjust my powder and OAL.
Unless I am way off base i do not think your problem lies with the diameter of .4015.
